After 350,000 km, it is time to service the Model S/X battery packs with 14 modules (not 16). Among these, the 75 kWh packs are known to achieve the highest mileage without failure. While we don’t often revisit topics, the 75 kWh pack is worth mentioning so that owners can take preventive action and avoid failures, as these packs can last up to 500,000 km without needing repairs. Prevention is always cheaper than repair.
Due to its specific design, we’ve learned the hard way that the 75 kWh pack has a software bug related to isolation measurement. That means BMS fails to detect water intrusion and reports external isolation instead internal, where troubleshooting leads engineers in wrong direction. This issue has significantly increased our workload and troubleshooting efforts for months. Initially, the first motor leaked, followed by reports of external isolation degradation. For days, we couldn’t pinpoint the exact HV component causing the issue. Our first suspect was the stator winding (due to the motor leak), and then we considered the PTC heater or HVAC compressor, but all values were within the tolerated range.
After a hard reset during the replacement of the HVAC compressor, the system reported missing communication for BMS Vref and BMB. We decided to measure the battery pack and fuse, and eventually opened it to check for water ingress. A pressure test revealed a significant air leak at module 14 position, which was the root cause of the failure. This leak damaged five modules, with one severely damaged module containing three discharged cells.
Once again, our prediction proved correct: do not let these packs exceed 6-7 years or 300,000 km without battery resealing. Taking this step can save you money and reduce our workload, which is part of our mission. Resealing is critically important.
How can you notice potential problem: sudden drop in range, strange charge speed behavior, cant charge above 92-97%, fluctuation in kWh usable capacity, huge delta on one or more modules.
