This August I filed a family of four patent applications (PCT in preparation) for a concentrated-beam process — laser or electron beam — in which every point of a joint receives, in a single pass: a cleaning exposure below the melting threshold, the fusion exposure milliseconds later on the freshly cleaned surface, and a programmed cooling ramp acting as an in-cycle stress relief. No flux, no furnace, no second machine.
Built for the hard problems: crack-free Ni-superalloy blade repair and functionally graded additive builds (tough root, creep-resistant airfoil — impossible by single-alloy casting), Al–Cu battery tabs and busbars, Cu–steel and Ti–steel cryogenic transitions, flux-free stainless seams — and energy-dose control retrofittable to existing AM machines as software.

Stainless welds are where Starship lives or dies — and stainless, aluminium and copper share one hidden enemy: the oxide skin that melts at a higher temperature than the metal beneath it. It is why welds get pores and spatter, and why lines add a cleaning station minutes before the beam, while a fresh aluminium surface re-oxidises in milliseconds.
We designed the fix into the wobble itself. One laser beam, on the scanner heads already on the line: on the leading segment of each oscillation cycle the dose stays below melting — moisture desorbs, the oxide film detaches. Milliseconds later, in the same cycle, the melting segment welds the just-cleaned surface. Trailing segments heat-treat behind the pool. Three jobs, one beam, one optical path, zero extra takt.
Where it bites: 4680 tab and busbar welds (Al–Cu), hairpin stators, cast 6xxx bodies, 301 stainless rings.
Status: priority patent applications filed (OSIM, Romania), PCT next, publication deferred. Every component is a catalogue item. The first lab that runs the coupon trials gets the first data.
